Is your plant’s OEE really 85–90%, or does the calculation simply make it look that way?

In manufacturing, small stops, changeovers, slow running, rework, material waiting, and manual downtime records can quietly change the final OEE number.

In our latest newsletter, we break down:
• How OEE gets miscalculated
• Common shop-floor data gaps
• Why inflated OEE can lead to wrong decisions
• Practical ways to measure OEE more accurately
• How better machine data can reveal hidden production losses

The goal isn’t to chase a higher OEE percentage. It’s to have a number you can trust and act on.

👉 Read the full newsletter and see where your OEE calculation may be going wrong.

Most plants don't need a big "digital transformation" project to start.
They need to know where they stand. Here's a quick self-check.
How many of these sound like your plant?

1️⃣ Production data lives in Excel sheets and WhatsApp groups
2️⃣ Shift logs and handovers are still on paper
3️⃣ When a machine trips, finding the root cause takes days
4️⃣ Calibration due dates and work permits are tracked manually
5️⃣ You already have PLCs and SCADA, but the data never leaves the control room

If you ticked 3 or more, your plant is ready to go digital. The good news is that most of the foundation is usually already there.

At SyncTel, were now offering Plant Digitalisation Consulting. We look at your current setup, find quick wins in the data you already have, and give you a clear plan you can roll out in phases.

📞 Your first consultation call is free.
Comment "READY" or DM me and we'll set up a time.
How many did you tick? 👇

That old PC in the control room is still running Windows 7. It has worked for years, so nobody wants to touch it.

We see this in plants all the time. The HMI runs fine and the process is stable, but the operating system stopped getting security updates years ago.

Replacement hardware is getting harder to find, too.

In this edition of Synctel Industrial Insights, we cover:
🔹 Why so many plants still run SCADA on old Windows
🔹 The real risks, beyond just cyber attacks
🔹 Five practical options, from quick network fixes to phased migration
🔹 A simple way to decide which systems to upgrade first
Modernisation doesn't have to mean a rip and replace. It can start with small, sensible steps.

Does your plant still have a Windows 7 or XP machine running something important? What's holding back the upgrade? We'd like to hear your experience.

How much control should AI have inside an OT network? :gear:

AI can monitor, analyze, recommend, and potentially take action—but in industrial environments, autonomy needs clear boundaries.

The key is balancing AI, automation, cybersecurity, and human approval.

Can an AI Copilot Actually Help During a Plant Upset?

AI in industrial automation is moving beyond dashboards and analytics. The bigger question is how AI can help operators understand alarms, process trends, SCADA data, and abnormal situations without replacing human decision-making.

Read the latest Synctel Insights newsletter on AI copilots in plant operations.

Your Factory Has 20,000 Tags. How Many Does Your AI Actually Need?

More industrial data doesn't automatically mean better AI.

Before using thousands of PLC, DCS, SCADA and historian tags, first ask:
→ Is the tag relevant to the use case?
→ Is the data reliable and complete?
→ How often is it changing?
→ Does enough historical data exist?
→ What asset and process does it belong to?
→ Which other tags are related to it?

For a pump failure prediction project, 20,000 tags may exist—but only a focused set of pressure, flow, temperature, vibration, motor current, speed and operating-history signals may actually matter.

The goal isn't to give AI more data.

The goal is to give it the right data, with the right context.

Problem → Use Case → Asset → Tags → Data Quality → Context → AI

That's where industrial data engineering becomes critical.

A machine trip rarely starts at the moment it stops.

The 10 minutes before a trip can contain valuable clues—changing process values, repeated alarms, pressure fluctuations, temperature changes, vibration patterns, and operator observations.

In this edition of Synctel Insights, we explore how SCADA, historian data, alarm history, and event trends can help plant operators and maintenance teams understand what happened before an equipment failure.
Because sometimes the most important question is not “Why did it stop?”

It is “What was it telling us before it stopped?”

# Who Owns the Truth When PLC, SCADA and Historian Disagree?

Imagine this.

An operator looks at the SCADA screen.

**Pump pressure: 7.8 bar**

The maintenance engineer checks the historian.

**7.5 bar**

Then the PLC is checked.

**8.1 bar**

Three systems.

Three values.

And suddenly someone asks:

**“Which one is correct?”**

This is not always a simple software problem.

A PLC, SCADA system and historian often have **different jobs**.

The PLC is focused on control.

SCADA is focused on monitoring and operator interaction.

The historian is focused on storing process history for later analysis.

So when values don't match, the first question shouldn't be:

**“Which system is wrong?”**

The better question is:

**“What does each value represent, and where did it come from?”**

Was the SCADA value updated in real time?

Was the historian storing every change or using a deadband?

Was the displayed value a live reading or a calculated value?

Was there a communication delay?

Did the systems use the same timestamp?

Was the tag mapped correctly?

These small details become important when the data is later used for:

* Root cause analysis
* Production reports
* Predictive maintenance
* Energy monitoring
* Quality investigation
* Compliance
* AI and analytics

The real challenge in industrial automation is not simply **connecting PLC, SCADA and historian.**

It is creating a clear data flow where everyone knows:

**Who owns the value?**
**Where did it come from?**
**When was it recorded?**
**Is the value valid?**
**How should another system use it?**

Because connecting systems is easy to show on an architecture diagram.

**Making different systems agree on what the data means is the real engineering work.**

For industrial automation solution providers, that is where good system integration starts.

The 1% Problem in Industrial Automation

99% of the time, your automation software works exactly as expected.
But what about the 1%?
The exception.
The unexpected workflow.
The rejected result.
The manual intervention.
The situation nobody planned for.

In industrial operations, software reliability isn't only about uptime.

It’s about how intelligently the system handles what happens outside the normal process.

Because real plants don't run on perfect workflows.
